Recently developed tools and approaches will be used to study the mechanisms by which conventional thermal barrier coating (TBC) systems produced by plasma spraying undergo spallation during service. These will then be applied to explore the effectiveness of proposed innovations and of some measures which have previously been examined only in preliminary experimental studies. These are1. roughening of the bond coat / top coat interface,2. electroplating the bond coat with Pt, 3. Use of customised zirconia powders, with enhanced purity, selected morpholgies or controlled particle size distributions,4. Pre-oxidation of the bond coat prior to top coat deposition and 5. The use of pyrochlores, such as lanthanum zirconate, instead of zirconia.A primer deliverable of the programme will be an assessment of the potential for such process modifications to allow use of thermally sprayed TBCs with increased confidence and in more demanding applications within gas turbine engines. The project will be undertaken in close collaboration with Rolls Royce and Sulxzer-Metco, where experimental programmes will be co-odinated with work being done at Cambridge. The total resource requirements for the project is just over 0.5m, of which almost half will be contributed by the industrial partners.
