The project aims to contribute to solving a critical industrial problem of predicting and compensating errors due to part deflection during machining of complex low rigidity parts. The proposed research programme focuses on development of pilot industrial cases, flexible force modelling and deflection prediction approach, voxel-based metal removal model and method and methodology for surface error analysis and compensation. A specific feature of the proposed approach is the innovative use of voxel based material removal method that allows voxel decomposition and modification with reduced complexity of calculations in the model.The developed models will be integrated within a common deflection prediction and compensation methodology that will be demonstrated through a prototype demonstrator system. The investigation will be based on integrating a solid modelling CAD system with a finite element analysis package and a NC verification tool. The developed models and integrated methodology will be industrially validated using a range of components and materials provided by the industrial partners. The validation will also include assessment of the business impact of the project results in terms of improvement on key performance indicators such as NC program verification time, product cost, and reduction in rework and scrap.
