Profile extrusion dies are widely used to produce continuous products of complex cross-sections, such as PVC window and door profiles, rubber seals for cars, etc. Traditionally, development of profile dies has required repeated cycles of extrusion trials and die adjustment, before the required product can be produced. This process is highly expensive and time consuming. Computer simulations of the extrusion process using computational fluid dynamics (CFD) can help by replacing shop floor trials by 'soft' trials on the computer. The value of these to the die designer can be hugely increased if the computer also indicates the type of change to the die design required to improve its performance. This can be provided by computerised optimisation methods, which are well established in structural design, but rather novel in CFD applications.Based on rheological studies and industrial extrusion trials, validity of die flow simulations will be established. By tracking the traditional design and development process appropriate mathematical statements of die optimisation tasks will be determined. Optimisation software will be developed and applied to guide the design of new dies. The new design methods will be assessed and validated in extrusion trials.
