Electrochemical machining (ECM) is a process that, irrespective of a material's hardness, is able to produce complex shapes at high removal rates. In its current stage of development the technique is difficult to apply as a general purpose manufacturing process due to limitations of currently developed tool design systems. This is considered as the primary reason why only a fraction of the full industrial potential of the process has currently been realised. An integrated approach to the tool to workpiece transfer modelling is suggested. A primary component of the research will be the implementation of a characterisation methodology that will auto-generate the required parameter data for currently developed Laplace/Faraday based numerical tool design systems. Geometric characterisations will be generated in-line through the development of a novel ultrasound contour measurement system. The implementation of the characterisation and design system will enable accurate tooling to be developed within only a short timescale, and not by the use of time consuming machining trials followed by design iterations, as is currently the case. The implementation of the system will lead to a significant extension of ECM applicability as a general manufacturing technique.
