The object of the work is to develop a mechanics-based model for surface roughness changes during cold rolling of steel sheet, to allow manufacturers to optimise their production rates. During cold strip rolling, lubrication is in the 'mixed' regime, where two phenomena change the surface texture. At areas of contact between the roll and strip, surface flattening occurs as the hard roll flattens the softer workpiece asperities. In the valley regions surface roughening can occur due to inhomogeneous deformation associated with the crystal structure of the metal. Features associated with these two physical mechanisms will be identified using three-dimensional maps of the surface of rolled strip samples measured using interferometry. Simple parameters characterising the surface based on these features will be devised. Theoretical models of surface deformation will be developed, modifying existing work on mixed lubrication to include the effects of isotropic roughness and surface roughening. Predictions will be compared with experimental measurements on a commercial mill in which variables such as temperature, speed and roll roughness will be systematically varied. The effects of process variables including annealing, roll transfer films, roll condition and composition will be investigated. The surface finish model will be incorporated into a user-friendly software package to allow production optimisation including surface quality constraints.
