Novel experimental techniques will be used to develop fundamental understanding of intermetallic phase formation during conventional casting of A1 alloys, as a function of solidification growth rate, cooling rate and alloy chemistry. The entrained droplet technique, combined with differential scanning calorimetry (DSC) has been successfully developed to study nucleation in intermetallic phases in 1xxx series alloys, to simulate the final stages of solidification in DC casting, and shown intermetallic phase selection to be highly dependent on ppm impurity levels. The technique will be used to simulate DC casting of 3xxx and 6xxx series alloys and extended using high cooling rate DSC, to simulate the final stages of solidification in high speed continuous casting, in order to study nucleation in 1xxx, 3xxx and 6xxx series alloys. Electron beam surface melting can generate the high steady state solidification growth rates experienced in continuous casting, and will be used to investigate the effect of solidification growth rate on intermetallic phase formation in 1xxx, 3xxx and 6xxx series alloys. This knowledge will be used to optimise industrial manufacture, material properties and formability of A1 sheet, strip, foil and bar for the packaging, beverage can, extrusion and automotive industries.
