The spray-forming process is used by SDL for direct production of net-shape steel tooling that is dimensionally accurate and of low cost. Optimum exploitation requires the availability of low-cost, castable ceramic patterns or substrates which can be easily made, to complex topologies, and to which the sprayed tool steel will adhere to the precise extent required for accurate reproduction of the required form. It is proposed to exploit freeze-casting (sol-gel) technology to meet these requirements, and this program represents a detailed investigation of the materials/processing parameters that will lead to the desired surface/thermal characteristics profile.
