The production process for lightweight aggregates to be optimised involves mixing 'energy from waste' ashes, a small amount of a binder (typically clay) to provide pellet strength prior to firing, and an organic waste (waste water treatment sludge) which controls porosity. These will be ball milled and filtered to form a low water content homogenous material for processing into near spherical pellets before firing (heat treatment) in a rotary kiln. The initial phase of the project will involve setting up a laboratory production based on milling, filter pressing, pelletising and firing. Each stage will be optimised and controlled and the microstructure and physical properties of the materials produced assessed. Different ashes and ash fractions will be used in the research. The characteristics of the unfired pellets will be studied as these control fired aggregate properties. The effect of firing temperature and profile on microstructure and properties will also be optimised. The final stage of the project will involve production and testing of lightweight concretes made with optimised ash-derived aggregates and comparison of their properties to good quality lightweight aggregate concretes using standard test techniques.
