With conventional pressure die casting, the main resistance is due to the coolant boundary layer and the steel die. This research is concerned with a methodology for the design of dies that utilise a base material of high thermal conductivity in combination with a hardened alloyed-steel layer which is to be deposited onto the base material using an electric-arc thermal spray process. Models based on the boundary element method will be used to simulate the thermal and structural behaviour of the composite dies; these models will also optimise (i) the cooling channel shapes to enhance boiling heat transfer and (ii) the composition and thickness of the depostied alloyed-steel layer. The viability of using copper-based dies will be established by a series of controlled experiments at UMIST, leading to the design and manufacture of test dies. Results obtained from these dies will be used to validate the computer models. The establishment of computer models and design methodology will lead to significant gains in casting production rates.
